What’s Inside a High-Power Charger? Design and Components Explained
Plug in, start charging and gain significant range in a short time: from the outside, charging at a high-power charger seems remarkably simple. Behind the housing, however, a complex system of power electronics, control technology, cooling and safety systems works together. This interaction is what enables the high charging speeds of modern HPC charging stations. But which components make this possible, and how does fast-charging technology actually work?
How does a high-power charger work?
With high-power charging, an electric vehicle’s battery is charged using direct current, or DC. Unlike AC charging, the electricity is converted outside the vehicle. The HPC charger’s power electronics convert alternating current from the grid into direct current and supply it at a voltage and current suitable for the vehicle battery. Off-board chargers can handle this conversion, making high charging power possible.
Throughout the charging process, the vehicle and the HPC charging station communicate with each other. This allows the charging power to be adjusted to the battery’s current requirements. The amount of power actually delivered therefore depends not only on the fast charger, but also on factors such as the vehicle itself and the battery’s current state of charge.
Power electronics form the technical core
Power electronics play a central role in the design of a high-power charger. They handle high levels of electrical power and ensure that electricity is delivered to the vehicle in a controlled manner. Depending on the system design, the components may include rectifiers, power modules and DC/DC converters.
The control system continuously regulates voltage and current throughout the charging process. This enables an HPC charging station to deliver high power without supplying energy to the vehicle battery in an uncontrolled way. In fast-charging technology, all components need to work together with a high degree of precision.
Cables, connectors and cooling must handle high power
As charging power increases, so does the thermal load. An effective thermal management system is therefore an essential part of a high-power charger. Cooling systems keep power modules, cables and connectors within suitable temperature ranges, supporting reliable operation.
The charging cable is also more than a simple electrical connection. It needs to transmit high currents safely while remaining robust and easy to handle in everyday use.
Control and communication coordinate the charging process
For all components to work together effectively, a modern HPC charging station requires intelligent control software. It manages the flow of energy, monitors operating conditions and takes factors such as current, voltage and temperature into account.
Safety and communication systems are also part of the setup, along with user interface and payment components at public charging points. Displays, card readers and other payment options make the complex technology behind the charger straightforward for drivers to use.
Battery storage can make high-power charging more flexible
Not every HPC charger has its own energy storage system. Battery-buffered systems add another component to the conventional setup: the battery storage system charges via the existing grid connection and can provide additional power during the charging process. This means that high power peaks can be partially decoupled from the grid connection.
At JOLT, we also use this principle. MerlinOne, for example, combines a fast-charging station with an integrated 200 kWh battery storage system and delivers 300 kW of charging power. ChargeBox provides up to 320 kW and also features integrated battery storage. Both solutions can be connected to the existing low-voltage grid.
Many components, one goal: Fast charging
A look inside a high-power charger makes one thing clear: fast charging does not depend on a single component. It is the precise interaction between power electronics, cooling, software, communication systems and the energy supply that makes high charging power possible.
