When a modern electric vehicle (EV) plugs into a charging station, huge amounts of energy flow. Anyone who grabs the plug and notices that the charging cable is warm often wonders: is this safe?
We can reassure you right away: the answer is almost always yes, because heat is not necessarily a warning sign, but often simply pure physics at work. If you want to know more about the processes behind charging, we will explain it here!
With high power charging (HPC), enormous amounts of electricity are pushed into the battery in a very short time. Wherever electrical current flows through copper cables, natural electrical resistance occurs. A portion of the energy inevitably turns into heat. So, the fact that a cable gets warm during the charging process is completely normal.
Three factors in particular influence the temperature:
To control this heat development, the cables on HPC stations are usually liquid-cooled. The smart cooling system keeps temperatures stable and the charging cable warm, but safe to touch at all times.
One aspect that is often overlooked during ultra-fast charging is the highly complex data communication during the process. The charging station doesn’t blindly push power into the vehicle; rather, the car’s systems set the pace.
The electric vehicle’s so-called battery management system (BMS) constantly monitors the condition of the battery cells. It communicates in real-time with the charging station and requests exactly the amount of power that the system can currently process safely. If the battery or the cable gets too warm, the technology immediately intervenes:
The vehicle automatically reduces the requested charging power to let the components cool down. Therefore, the charging power usually drops significantly as soon as the battery reaches a charge level of 80%. This intelligent control also ensures that the physical limits are never exceeded and the charging process remains absolutely safe.

Despite all safety mechanisms and the low probability of danger, there is a clear dividing line between a safe operating temperature and critical overheating. The following signs should make you pay attention, as they point to a potential defect:
If you encounter such a situation, contact the operator of the charging station and have your vehicle checked by qualified personnel!
To minimise such thermal problems or damages right from the start, we rely on intelligent hardware. The MerlinOne prioritises safety with retractable cables. This prevents charging cables from lying on the ground, being run over, and suffering invisible damages as a result, which could later lead to dangerous overheating. Our charging stations feature integrated battery storage, enabling a seamless connection to the standard low voltage grid without costly and time-consuming extensions.
